ABSTRACT

The study was conducted to design and construct an inverter type arc welding machine capable of producing stable welding output, improving energy efficiency, enhancing portability, and providing reliable performance suitable for engineering workshops, technical institutions, and light to medium-scale fabrication. The study adopted an engineering design and construction method involving system analysis, circuit design, component selection, fabrication, assembly, installation, and performance testing. The developed machine was evaluated through visual inspection, continuity testing, insulation testing, no-load operation, output voltage and current measurements, cooling system assessment, protection circuit verification, and practical welding tests on mild steel specimens. The findings showed that the inverter type arc welding machine was successfully constructed and all major circuit sections operated effectively.

The machine produced a stable output voltage of 24.8 V DC with an adjustable welding current ranging from 25 A to 195 A. Furthermore, the machine passed continuity, insulation, no-load, cooling system, overload protection, and welding performance tests. The performance evaluation rated arc stability, energy efficiency, portability, operational reliability, and overall performance as excellent, while weld bead quality, penetration, and heat dissipation were rated very good. The Bill of Engineering Measurement and Evaluation established a total construction cost of ₦316,500, indicating that the prototype is economically feasible for educational and workshop applications.

The study concludes that the designed and constructed inverter type arc welding machine successfully achieved its intended purpose by providing stable welding performance, efficient power conversion, reliable protection, and improved portability. Based on the result obtained from this research, it was recommended that the use of inverter type arc welding machines should be encouraged in engineering workshops, technical colleges, and fabrication industries because of their high efficiency, portability, and stable welding performance.

1.1 Introduction

Arc welding is a metal joining process in which an electric arc generated between an electrode and the workpiece produces sufficient heat to melt and fuse metals together into a permanent joint. It is one of the most widely used fabrication processes in manufacturing, construction, automobile production, shipbuilding, pipeline installation, and maintenance engineering because of its ability to produce strong and durable welded joints (Jeffus, 2020). The performance of an arc welding operation depends largely on the characteristics of the welding power source, which supplies the electrical energy required to maintain a stable welding arc and achieve quality welds (Howard, 2019). Traditionally, arc welding machines have relied on heavy transformer-based power supplies that operate at the mains frequency of 50 or 60 Hz. Although these machines are durable and relatively simple in construction, they are often bulky, consume more electrical energy, and offer limited control over welding parameters. These characteristics reduce their portability and efficiency, making them less suitable for modern industrial applications where energy conservation, mobility, and precision are essential (Cary & Helzer, 2020).

As a prelude to other parts of this study, this chapter will discuss the background upon which this study was initiated, the statement of problems that led to this study, the aim and objectives of the study. Others are significance of the study, scope of work, research hypothesis and questions, limitation of the study and definition of terms.

1.2 Background of Study

Arc welding is one of the most important metal joining processes used in engineering, manufacturing, construction, automobile production, pipeline installation, and maintenance industries. It involves the generation of an electric arc between an electrode and a workpiece to produce sufficient heat for melting and fusing metals into a permanent joint. According to Jeffus (2020), arc welding has become an indispensable manufacturing process because it produces strong, reliable, and durable joints suitable for a wide range of industrial applications. The increasing demand for fabricated metal products, structural components, and machinery has made welding technology an essential aspect of economic and technological development in both developed and developing countries.

The evolution of welding technology has progressed from simple manual welding equipment to advanced electronically controlled welding systems. According to Cary and Helzer (2020), early welding machines relied mainly on large transformer-based power supplies that operated at low frequencies and required substantial magnetic cores to deliver the required welding current. These conventional machines were reliable for heavy-duty applications but were characterized by excessive weight, high energy consumption, limited portability, and reduced efficiency. As industrial production expanded, the limitations of conventional welding machines created the need for more compact and energy-efficient welding power sources capable of meeting modern fabrication requirements.

Similarly, Rashid (2018) reported that the development of power electronic devices, including insulated gate bipolar transistors (IGBTs) and metal oxide semiconductor field-effect transistors (MOSFETs), transformed the design of electrical power conversion systems. These semiconductor devices made it possible to convert electrical energy at very high switching frequencies, thereby reducing the size of transformers and improving overall system efficiency. This advancement laid the foundation for inverter technology, which is now widely used in several industrial applications, including welding equipment, renewable energy systems, and motor control.

In the same vein, Mohan, Undeland, and Robbins (2018) stated that inverter technology operates by converting alternating current (AC) into direct current (DC), switching the DC at high frequency through semiconductor devices, and then converting it into a controlled output suitable for the intended application. In welding systems, this process provides stable welding current, rapid arc response, improved efficiency, and better control over welding parameters. High-frequency operation also minimizes transformer size and significantly reduces the overall weight of the equipment, making inverter welding machines more portable than conventional transformer-based machines.

Howard (2019) affirmed that modern welding equipment is expected to satisfy several performance requirements, including energy efficiency, portability, reliability, operational safety, and ease of maintenance. These qualities have become increasingly important because industries are seeking equipment capable of reducing production costs while maintaining high productivity. Inverter welding machines satisfy these expectations by consuming less electrical energy, producing consistent welding output, and occupying less workspace compared to traditional welding machines.

The International Energy Agency (2022) reported that improvements in energy-efficient technologies contribute significantly to reducing electricity consumption in industrial operations. Industrial equipment designed with modern power electronic systems minimizes energy losses during power conversion and improves operational efficiency. Since welding operations consume considerable electrical energy in fabrication industries, the application of inverter technology provides an effective approach to lowering operational costs while supporting sustainable energy utilization.

Correspondingly, Kalpakjian and Schmid (2014) contended that manufacturing industries continue to adopt advanced fabrication technologies to improve productivity, product quality, and production efficiency. The selection of appropriate welding equipment plays a significant role in achieving these objectives because the quality of welded joints directly affects the performance and durability of fabricated products. As industries become more competitive, there is increasing demand for welding systems that combine efficiency with operational flexibility.

This study is set against the backdrop of the growing demand for efficient, portable, and affordable welding equipment, the increasing application of power electronic technologies in industrial manufacturing, and the need to develop a locally designed inverter type arc welding machine capable of enhancing welding performance, reducing energy consumption, and promoting indigenous technological advancement.

1.3 Statement of Problems

Investigation revealed that conventional arc welding machines used in many workshops, training institutions, and small-scale fabrication industries are characterized by high power consumption, excessive weight, poor portability, and unstable welding performance. Also, many locally available welding machines still depend on outdated transformer technology that does not adequately meet present industrial demands.

Additionally, the high cost of imported inverter welding machines has limited their accessibility to students, vocational training centres, local artisans, and small manufacturing enterprises in developing countries. As a result, many users continue to rely on bulky conventional machines despite their operational shortcomings.

Furthermore, there is a growing need for a locally designed inverter type arc welding machine that is lightweight, energy-efficient, portable, reliable, and capable of producing stable welding output at a lower production cost. Such a machine will promote practical learning, encourage indigenous technological development, and improve welding operations for small and medium-scale users. It is against this backdrop that this study seeks to design and construct an inverter type arc welding machine capable of providing efficient, stable, portable, and cost-effective welding performance.
