1.1 Introduction
Production planning and control (PPC) is the process of coordinating and managing all activities related to the production of goods, from forecasting demand to scheduling production runs and ensuring the timely delivery of finished products (Stevenson, 2018). PPC encompass a wide range of activities, including forecasting demand, scheduling production runs, managing inventory levels, and overseeing the quality assurance process (Smith, 2019). Production Planning is the lifeblood of any manufacturing firm. It entails finding the delicate tradeoff between satisfying customers and managing suppliers (Bradley, 2017).
Currently, highly competitive manufacturing environment, ensuring product quality while maintaining efficient production processes is paramount. Defective products not only lead to increased costs and waste but also tarnish a company's reputation and customer satisfaction. Effective production planning and control (PPC) play a crucial role in minimizing defective products by streamlining operations, optimizing resource utilization, and implementing robust quality control measures.
As a prelude to other parts of this study, this chapter will discuss the background upon which this study was initiated, the statement of problems that led to this study, the Aim and Objectives of the study. Others are Significance of the study, Scope of work, Research hypothesis and questions, Limitation of the study and Definition of terms.
1.2 Background of Study
In the early days of industrialization, production planning was rudimentary, often relying on manual scheduling and inventory control methods. The focus was primarily on maximizing output rather than ensuring quality. However, as industries grew and production processes became more complex, the limitations of these basic methods became apparent (Brown, 2017). The manufacturing sector has long grappled with the challenge of producing high-quality products while maintaining cost efficiency and meeting delivery deadlines. The advent of globalization and technological advancements has intensified these challenges, as manufacturers are now required to adhere to stricter quality standards and more complex production processes. As a result, the need for effective production planning and control (PPC) has become more critical than ever.
Historically, production planning and control have evolved from simple, manual methods to sophisticated, computer-aided systems. Early PPC approaches focused primarily on scheduling and inventory management without a strong emphasis on quality control. However, as manufacturing processes became more intricate and customer expectations for quality increased, the role of PPC expanded to include comprehensive quality management practices (Brown, 2017).
The concept of Total Quality Management (TQM), which emerged in the late 20th century, significantly influenced modern PPC strategies. Total quality management emphasizes the importance of integrating quality control into every stage of the production process, from raw material procurement to final product delivery. This holistic approach has been instrumental in reducing defects and improving overall production efficiency (Lee & Chen, 2018).
In recent years, advancements in technology have further enhanced the capabilities of PPC systems. The integration of Internet of Things (IoT) devices and real-time data analytics allows manufacturers to monitor production processes continuously, identify potential issues promptly, and implement corrective actions swiftly. These technological innovations have proven to be effective in minimizing defects and optimizing production workflows (Garcia & Johnson, 2021). Moreover, lean manufacturing principles, which focus on eliminating waste and fostering continuous improvement, have become integral to PPC. By adopting lean practices, manufacturers can streamline their operations, reduce variability, and enhance product quality. This synergy between lean manufacturing and PPC has shown significant promise in minimizing defective products and achieving operational excellence (Martinez & Perez, 2020).
Therefore, in Nigeria where the research was carried out, the activities that was conducted is to know the Optimizing Defective Product Through Efficient Production Scheduling and Management.
1.3 Statement of Problems
Investigation revealed that one of the primary challenges in minimizing defective products is managing process variability. Variability in production processes can stem from numerous sources, including machine performance, material quality, and environmental conditions. This variability often leads to inconsistencies in product quality and an increased likelihood of defects. Effective PPC must address these variations through rigorous quality control measures and continuous process monitoring (Montgomery, 2013). However, many manufacturers struggle to implement these measures consistently, resulting in persistent quality issues.
Furthermore, the competency and skills of the workforce play a crucial role in the effectiveness of Production Planning and Control (PPC). A well-trained workforce can identify and address potential issues before they lead to defects. However, there is often a gap between the skills required for modern PPC and the existing capabilities of the workforce. This gap is exacerbated by rapid technological changes and the increasing complexity of production processes. As a result, manufacturers must invest in continuous training and development programs to enhance workforce competency and reduce the incidence of defects (Smith, 2019). Hence, it is against this backdrop that this study aims to examine the Optimizing Defective Product Through Efficient Production Scheduling and Management.
1.4 Aim and Objectives of Study
The aim of the study is to explore and identify effective production planning and control (PPC) strategies that can significantly minimize defective products in manufacturing processes. In achieving this aim, the following specific objectives were laid out as follows:
- To evaluate improvements in the overall quality of products, including meeting quality standards and customer satisfaction levels;
- To identify inefficiencies in the current system that may contribute to the occurrence of defective products;
- To analyze how the new production planning and control strategies affect overall production efficiency;
- To determine the primary causes of defects in the production process; and
- To assess changes in workforce satisfaction and morale, attributing them to a more streamlined and effective production environment.
1.5 Research Questions
The study came up with research questions so as to be able to ascertain the above stated objectives. The specific research questions for the study are stated below as follows:
- Are there factors influencing material quality, machine performance, human error, and environmental factors in an organization?
- Does new production planning and control strategy affect overall production efficiency?
- What are the inefficiencies in the current system that may contribute to the occurrence of defective products?
- What are the primary causes of defects in the production process?
- To what extent does a change in workforce satisfaction and morale leads to effective production environment?
1.6 Research Hypothesis
In order to pursue the objective of this study, the following generalized statements have been designed to guide and aids in obtaining the result for the experiment to be conducted. For this work, the null hypothesis will be represented with H0 while the alternative hypothesis will be represented with hypothesis H1.
Hypothesis One
- H0: Effective production planning and control does not significantly reduce the rate of defective products in manufacturing processes.
- H1: Effective production planning and control significantly reduce the rate of defective products in manufacturing processes.
Hypothesis Two
- H0: Higher workforce competency and targeted training programs in PPC practices are associated with lower defect rates in manufactured products.
- H1: Higher workforce competency and targeted training programs in PPC practices are associated with higher defect rates in manufactured products.
1.7 Significance of Study
The findings of this research will be significant to both academia and industry due to its potential to address critical challenges in manufacturing processes and enhance product quality. Also, the effective production planning and control (PPC) strategies will help improve manufacturing efficiency by reducing defects and minimizing waste.
Moreover, it is discovered that defective products incur significant costs for manufacturers, including rework expenses, scrap materials, and potential warranty claims. By minimizing defects through effective production planning and control, manufacturers can reduce these costs and improve their bottom line profitability.
Furthermore, minimizing defective products is essential for maintaining high product quality standards and meeting customer expectations. A study focusing on effective PPC strategies can provide insights into how manufacturers can achieve consistent product quality through rigorous quality control measures and process optimization.
Finally, the findings of this research study will be of immense benefit to other researchers who intend to know more on this study and can also be used by non-researchers to build more on their research work. This study contributes to knowledge and could serve as a guide for other study.
1.8 Scope of Study
The scope of the research is focused on the optimizing defective product through efficient production scheduling and management using Nigeria Brewery Plc as a case study.
1.9 Limitations of the Study
During the course of this study, many things militated against its completion, some of which are:
- Time Constraint: The time frame given to accomplish this project was very short due to school academic calendar and it was carried out under pressure which made the researcher not to implement some necessary features.
- Financial Constraint: Insufficient fund tends to impede the efficiency of the researcher in sourcing for the relevant materials, literature or information and in the process of data collection (internet, questionnaire and interview).
- Lack of Initial Cooperation from Respondents: A particular limitation of this work came as a result of the respondent refusal to offer their cooperation at the initial time they were contacted. This contributed in making the success of this research study difficult.

Production Planning and Control (PPC):

A defective product is any product that does not meet the specified quality standards or contains faults or flaws that render it unfit for its intended purpose (Montgomery, 2013).

It is a management approach that emphasizes the importance of continuous improvement, customer focus, and employee involvement in achieving high levels of quality throughout all aspects of an organization (Oakland, 2019).
